Overview
This project focused on solving a known usability and durability issue with the CF-MOTO 450MT motorcycle start switch.
The original switch design is exposed and susceptible to interference from branches, debris, or external contact during off-road riding. This can lead to accidental activation or, in some cases, damage or breakage of the switch.
Using high-accuracy 3D scanning and reverse engineering techniques, a custom switch guard component was designed to protect the start button while maintaining full usability and ergonomics.
The final result is a compact, functional, and production-ready component suitable for additive manufacturing.
Challenge
The main challenge was designing a protective solution that integrates seamlessly with the existing motorcycle geometry without interfering with operation.
Key challenges included:
Capturing accurate geometry of the handlebar control assembly
Designing within tight spatial constraints
Ensuring full accessibility of the start switch
Preventing unintended contact from external objects (branches, debris)
Maintaining ergonomic usability for the rider
Creating a design suitable for 3D printing and real-world durability
